Funky Chunky Furniture is proud to have grown from humble beginnings. Managing Director, Kevin started out in a converted garage at his former home in South Tyneside. Over the last eight years, Kevin and his garage have grown to a team of over 50 employees in a substantial manufacturing unit. However, still close to its roots, Funky Chunky Furniture remains in South Tyneside. 

The rapid growth of the business has been supported by investment in facilities, plant and a skilled and dedicated team with a real passion for what they do.

The business is always looking at ways to support that growth. Whether that’s through changing the way the workshop operates, new machinery and processes, and upskilling their workforce.

The result of this growth means that currently, the furniture manufacturer sells a range of over 300 different solid wood furniture and shelf products. Each is made-to-order in its workshop and all are designed in-house by its product designer.


The impact of a global pandemic

While the pandemic has obviously had its consequences and all businesses have had to adapt, it’s also thrown up new opportunities for Funky Chunky Furniture. Online retail, particularly for furniture and home furnishings, has grown rapidly and the business has been able to make the most of that and grow as a result.
There is no doubt that it has required some adaptations with the changes in customer demand, unusual fluctuations in the availability of raw materials, and the need to recruit many new members into the workforce to ensure that orders can be fulfilled. 

This has highlighted one of Funky Chunky Furniture’s biggest achievements, adaptability. 

A necessity of a business that is growing rapidly is that changes need to be made regularly. Whether that’s growing the team, changing processes, launching new products, and much more. As a team, everyone is on board for the ride. They are excited about what’s happening, and has a willingness to adapt and progress as the business changes. That’s quite a difficult culture to achieve company-wide, and our ability to have that has enabled us to grow far quicker than if that wasn’t the case.

What is your favourite hand tool?

“To be honest, one of my favourite tools is my Veritas Standard Block Plane. I’ve had it for 10 years now and I’m on my second iron, which should give you some indication as to how much I use it. It’s pretty battle scarred, but I use it every day and it performs all the operations you’d expect of it. Sharpening with diamonds allows me to keep the plane working at its best. I can get the iron razor sharp and it holds an edge far longer than anything else I’ve used.”

HSE Update - 5th October 2020

This month, the Health and Safety Executive (HSE) launched a new health focused initiative; the fourth of its kind. With a focus on respiratory risks and occupational lung disease within the construction industry, this new initiative will investigate measures in place to protect workforces. They will be looking for protection against asbestos, silica and dust wood; all of which pose a real danger in such environments.

This initiative is part of HSE’s longer term health and work strategy to improve health within the construction industry. There will be a focus on health during the investigations, however should an inspector discover anything of concern, enforcement action will be taken. HSE inspectors will be looking to see that construction businesses are taking all of the necessary steps and precautions to safeguard workers from such risks.

Furthermore, inspectors will be checking that workplaces are also COVID-19 secure and protecting staff against the risk of coronavirus as much as possible. Part of this process will involve checking that both workers and employers understand the risks and are able to provide evidence of this. They'll also need to show that they are planning their work and using the right controls at all times. As stated above, HSE inspectors will, if necessary, use enforcement to ensure people are adequately protected.


Why has the initiative been introduced?

Each year more than 3,500 builders die from work related cancers. What's more, thousands more cases of ill-health and working days lost are also reported. This new health focused initiative has been introduced to highlight the significant issue within the construction industry and influence employer behaviour as a result.

Supported by the HSE's 'Dustbuster' campaign, the drive is to encourage builders and tradespeople to take advantage of a vast array of free advice and guidance on the subject with the aim of increasing their knowledge and protecting their health in the long term.

Around 100 times as many workers die from diseases caused or made worse by their work than are actually killed in construction accidents.

Our inspection initiatives ensure that inspectors are able to speak to duty holders and visit sites to look at the kind of action businesses in the construction industry are taking right now to protect their workers’ health, particularly when it comes to exposure to dust and damage to lungs.

There are a few simple things that everyone can do to make sure they are protecting their health and their future. Be aware of the risks associated with activities you do every day, recognise the dangers of hazardous dust and consider how it can affect your health. We want businesses and their workers to think of the job from start to finish and avoid creating dust by working in different ways to keep dust down and wear the right mask and clothing.

Dust Extractor Classes

Dust Extraction

In summary, it is important to choose the dust class of your dust extractor according to the material you work with. In terms of the various dust extractor classes available, the differences are as follows:

L Class

Firstly, the occupational exposure limit for L Class dust is >1 mg/m3, which means you need a dust extractor that catches 99% of the dust.

L Class (low risk) dust extractors are designed for processes involving mica, china clay, gypsum as well as simple household dust and materials such as soil and lime. The L-class dust extractor is designed for general work. If you are routing/sanding MDF, manmade boards or all solid woods (oak, beech etc), you should use an M-class extractor.


M Class

Next, the occupational exposure limit for M Class dust is >0.1 mg/m3, which means you need a dust extractor that catches 99.9% of the dust.

M Class (medium risk) dust extractors are suitable for processes involving mica, china clay, gypsum, wood dust (softwood and hardwood) and silica dust. Other materials include dust from repair compound, filler and clear coats, dust from cement, concrete and tile cement, quartziferous materials such as sand and pebbles. These extractors are also suitable for oil paints and latex.

A true M Class dust extractor includes an audible alarm to advise you when the suction rate has dropped. This could be caused by a full dust bag or a blocked hose. You’ll discover that when working on site, the health and safety manager will insist on using M Class dust extraction. Furthermore, M Class is also the minimal legal requirement, set by the HSE. In every case, it is important to extract as much dust at source, as well as wear adequate Respiratory Protective Equipment (RPE) at all times.


H Class

Lastly, the occupational exposure limit for H Class dust is ≤ 0.1 mg/m3, which means you need a dust extractor that catches 99.995% of the dust.

H Class (high risk) dust extractors are ideal for dust containing carcinogenic or pathogenic particles as well as mould spores, asbestos, mineral fibres, bitumen and artificial mineral fibres such as glass wool.  They are also suitable for formaldehyde, mould, germs, lead, carbon, tar, nickel, cobalt, copper and cadmium.

If you work in environments where carcinogenic or pathogenic materials exist, you’ll definitely need to opt for an H class dust extractor. They include all the features of M class dust extractors, but also offer greater filtration and suction.


Respiratory Protective Equipment (RPE)

It is essential that you make sure any RPE is subject to an RPE programme. An RPE programme encapsulates all the elements of RPE use you need to ensure that your RPE is effective in protecting you.

How does a respirator mask work?

Filtering facepieces protect from respirable dust, smoke, and aqueous fog (aerosols). However they offer no protection from vapor and gas. The classifying system consists of the three FFP classes; FFP1, FFP2 and FFP3. The abbreviation FFP stands for "filtering facepiece". A respirator mask covers mouth and nose and is constructed of various filter materials and the mask itself. Their use is mandatory in working environments exceeding the occupational exposure limit value (OEL). This is the maximal concentration of dust, smoke, and/or aerosols in our breathing air that won’t result in harm to health.

FFP2 Respirator Masks

Protection class FFP2 respirator masks are made for working environments in which harmful and mutagenic particles can be found in the breathing air. Respirator masks of this class must contain at least 94 % of the particles measuring up to 0.6 μm.

Protection class FFP2 respirator masks are typically worn in the woodworking, metal and mining industry. Workers in these industries are frequently in contact with wood dust, aerosols, fog and smoke. This can result in conditions of the respiratory system such as lung cancer in the long term. In addition, workers harbour the massive risk of secondary diseases and active tuberculosis of the lung.

  • Protection from firm and fluid deleterious kinds of dust, smoke, and aerosols
  • Particles may be fibrogenic – which means they irritate the respiratory system in the short term and can result in reduction of elasticity of pulmonary tissue in the long run
  • Total leakage may amount to a maximum of 11%
  • OEL transgression to the tenfold value


FFP3 Respirator Masks

Next, protection class FFP3 respirator masks offer maximum protection from breathing air pollution. The total leakage may amount to a maximum of 5%.  They must filter 99% of all particles measuring up to 0.6 μm. This kind of mask also filters poisonous, oncogenic and radioactive particles. As a result, FFP3 masks are often used in the chemistry industry.

  • Protection from poisonous and deleterious kinds of dust, smoke, and aerosols
  • Recommended when working with oncogenic or radioactive substances or pathogens such as viruses, bacteria and fungal spores
  • Total leakage may amount to a maximum of 5%
  • OEL transgression to the thirtyfold value

Please note: The carbon layer in Uvex's filter system protects wearers from unpleasant odours in addition to the required breathing protection.

Recommended Re-usable Respirators

The medium JSP Force™ 8 Twin Cartridge Half-Mask comes with two PressToCheck™ P3 high efficiency particulate dust filters. The Force™ 8 PressToCheck™ filters allow you to instantly check that you have the correct seal every time. The Force™ 8 also features the Typhoon™ valve. This has very low breathing resistance which allows you to breathe comfortably without fatigue.

JSP Force 8 respirators are reusable. For convenience, they can be easily stripped, cleaned, maintained and reused for an indefinite period of time. Replacement filters whilst not indefinite, last far longer than single use disposable respirators. JSP recommend 1-3 days for high use, 3-5 days for medium use and 28 days maximum for light use.

A current topic of importance is sustainability and woodland management, so a collaborative project with The Sylva Foundation was an obvious choice.

The Sylva Foundation is an environmental charity. Therefore, they undertake an incredible amount of work to help raise awareness around sustainable forestry and woodland management. In addition, they work hard to highlight the importance of educating the next generation of makers from a young age. 

In all, the day consisted of an introduction and tour of the Sylva Wood Centre community and related businesses, from experienced craftspeople to business incubation. A talk on the current climate crisis and future forests, including a visit to their recently planted future forest. The Sylva Wood School plans to help fill in some of the gaps within formal education and providing recruitment opportunities for well-established woodworking businesses.

The team were recently challenged to create an LED removable shelving unit with no visible wiring, where the shelves could be moved around the unit. This took lots of testing and development but nevertheless the team achieved the finished project to its usual high-class standard.

Another example of a bespoke project was a kitchen island with an intricate built-in pasta stand. The team ensured that the stand remained practical yet visually pleasing, creating a perfect finished piece for the customer.

Nestled on a farm in the Devon countryside sits a renowned business that continues to create exquisite furniture for places all over the world. What is COPD?

Chronic obstructive pulmonary disease, or COPD, is a group of lung conditions including bronchitis and emphysema. These conditions make it difficult to empty air out of the lungs because the airways have been narrowed.

  • Bronchitis means the airways are inflamed and narrowed. People with bronchitis often produce sputum, or phlegm.
  • Emphysema affects the air sacs at the end of the airways in your lungs. The sacs break down and the lungs become baggy and full of holes which trap air.

Both conditions narrow the airways. This makes it harder to move air in and out as you breathe. Your lungs are also less able to take in oxygen and get rid of carbon dioxide.

The airways are lined by muscle and elastic tissue. In a healthy lung, the tissue between the airways acts as packing and pulls on the airways to keep them open. With COPD, the airways are narrowed because the airway lining is inflamed. Because the lung tissue is damaged there's less pull on the airways or the elastic lining of the airways flops.


Causes of COPD

Breathing in harmful substances such as dust, cigarette smoke, fumes and chemicals can contribute to developing COPD which can have a lasting effect on your health. If you are over 35, or have been a smoker, you're most likely to develop COPD. Research has shown that some people are more affected than others by breathing in noxious materials. COPD also runs in families, so if there's a family history of chest pain, it'll put you at increased risk.

Treatment of COPD

Unfortunately, there's currently no cure for chronic obstructive pulmonary disease (COPD). However, treatment can help slow the progression of the condition and control the symptoms. The National Institute for Health and Care Excellence (NICE) has produced guidance on the diagnosis and treatment of COPD.

Your doctor will advise on the best course of treatment. Possible treatments include:

  • stopping smoking – if you have COPD and you smoke, this is the most important thing you can do
  • inhalers and medications – to help make breathing easier
  • pulmonary rehabilitation – a specialised programme of exercise and education
  • surgery or a lung transplant – although this is only an option for a very small number of people

Tell us how and when Halstock began...

"Halstock began when three separate companies joined together in the late 1990s and were initially called Wessex Joinery. The three companies included a bespoke free standing furniture maker, a kitchen company and joinery company producing windows, doors and conservatories."


Where did the name Halstock come from?

"Our name derives from the village in which we are located. We have continued with this name as we are proud of our rural location and the people in our community. We want to create this same sense of community with our clients."

"The location was central to the 3 companies that amalgamated to form Halstock Cabinet Makers."


What is Halstock's company ethos?

"Halstock wishes to be Best in Class. In order to achieve this objective, we aim to be the best place for a client to come, for an employee to work and for a supplier to provide. We leave it to our client, employees and suppliers to gauge how we perform and relay to others."


Do Halstock use any locally sourced materials?

"We support a lot of local suppliers and manufacturers, however materials are specified by our clients and can be sourced from all over the world. It is always our preference for the materials we use to be local and as sustainable as possible. We pride ourselves on our ability to manage and coordinate this complex supply chain for our clients, and believe it is one of our biggest selling points."

How has cabinet making changed over the years?

"Cabinet making is very much like any other design-based industry, it moves with the fashion, no particular style is lost they are all recycled at some point. Obviously now we have a lot more machinery and equipment that has replaced and sped up traditional processes, but there are still traditional hand skills that we use today that have not changed. Traditional skills are still considered a mark of quality.

The biggest change for us is the scale and complexity of the projects we now work on, which has meant a greater focus on team and individual performance in order for us to succeed. Halstock are almost certainly the only cabinet making company who employ a workplace behaviour specialist, who works with us to ensure a culture of continuous improvement."

Has your customer base changed over the years?

"Halstock started making traditional furniture for local customers but as our business and reputation has grown so has our customer base. We now deal with more high-end clientele with bigger budgets, and as we do not do a lot of marketing we pride ourselves on our reputation, and ability to gain contracts through this. We often do not deal with a client direct but rather contractors, architects and interior designers."


What is the strangest/most obscure request Halstock have been asked to design and make?

"The list could be endless for this one as we often get asked to create furniture for rooms that may be considered a little obscure, but a few favourites include a dog grooming parlour, a manicure room and a full-sized underground tennis court!"

Have you designed for anyone interesting, if so are you able to disclose?

"We have worked with a lot of well known and high-end clients but the majority of our projects are bound by privacy agreements so we cannot disclose any information. We even have code names for projects in house, this means that quite often only our project managers and fitting team know the location and client information of a project."


Are the majority of your customers located within the UK?

"Around 75% are in London and the surrounding area, 15% in the rest of the UK and 10% overseas."


What is the most unique piece of work Halstock have ever created?

"Every piece of furniture we make is completely bespoke to the room of which is being fitted so the majority of our pieces could be considered unique. However, one of our most challenging projects was an elliptical dressing room. Every door had a different changing radius and meant that we had to work with our metalwork suppliers to design a completely bespoke hinge system that would not only work with each different curve but take the weight and height of the almost three-metre-high doors."

If you had one piece of advice for a cabinet maker just starting out, what would it be?

"Always be willing to listen and learn, I used to think I knew everything when I was 16, I soon learnt to respect the experience that my peers had and how much I could learn from them.

Also. MEASURE TWICE, CUT ONCE is some advice I was given as an apprentice, and it reduces re-work!"

We also caught up with Eddie, who is currently working on an apprenticeship with Halstock. Eddie answered some questions on how he is finding the course and provides some advice for the budding makers of the future!

What made you choose the woodworking industry?

"In secondary school, we had to study technology, and part of that was woodworking. I instantly loved it and realised it was something that I wanted to pursue."


What's your all-time favourite tool and is this your most used tool?

"The chisel. Although it’s not my most used tool there is just nothing better than a sharp chisel, it’s so satisfying."

"The people here, it’s a brilliant place to work. You can never ask too many questions. Everyone has so much experience so the help and advice that they provide is second to none."


What do you like making the most?

"Probably small boxes. Where I can focus on dovetails."


If you could pick anyone in the world to create something for, who would it be and why?

"England Rugby player Jack Nowell. I would love to make a kitchen for him."


If you had one piece of advice for a cabinet maker just starting out, what would it be?

"There is a lot to learn but it is all enjoyable. Stick to it and don’t be daunted by it. Just throw yourself into it and give everything a go!"

What is the process, from quoting for a new job through to the completed installation?

We first establish the customer's requirements. For instance, for a new extraction system we would need to understand:

  1. What existing woodworking machines are fitted/due to be fitted
  2. How many of these machines will be working at any one time
  3. The recommended extraction volumes and machine outlet sizes

Once we have gathered the above information, we can determine a suitable filter system and extraction fan.We would then establish how the customer wants to capture the waste, should it be...

  1. Captured in polybags, collection bins, large skips or containers?
  2. Automatically fed into a Biomass System?

Finally, we look at the customers site and machine layout. From this we can provide a full 3D schematic of the system layout with ducting and provide a full quotation. 

If the customer's happy to go ahead with the order, we manufacture the system and ductwork in our Wooburn Green factories. We confirm installation dates with the customer and project manage the installation right through to the commissioning of the system.

How long does an installation take? Do you have to be based in the UK?

Installation depends on the size of the system and the location. Some installations can be completed as quickly as one day, but others can take longer.  We are currently working on a system that will take 6 weeks to complete. We also have installations in Africa, Russia, Malaysia, Spain and Ireland.

Can you make extraction systems bespoke to suit each job/client?

Yes, in-fact nearly every system has been manufactured bespoke to the customer requirements.  For instance, if the customer is short on space or height, we can adapt our filter systems to suit.
We can also tailor the extraction fans to suit our customers. We are also often able to offer a more energy efficient solution depending on the materials and waste they produce.

Can you create extraction systems for all forms of dust?

Yes. Wood dusts such as hardwood, softwood, chipboard, MDF & corrine are the most common, however we have also provided systems for lots of other materials, such as; metals, plastboard, cement, soil, insulation foam, composites, paper and loads more!

What is the most challenging installation you have done?

The most challenging installation was when a customer asked us to de-commission their filter system, biomass system and ductwork. This was all in a two week Christmas shutdown period. We had to run a day and a night shift to meet this deadline. Scheduling lorries, cranes etc over this period was also challenging but we got the job done.

Can you share a customer extraction challenge that you've solved?

We installed a new full turnkey system for one of our customers. This included a high velocity cyclone on top of a storage silo that feeds a hot water boiler system. The cyclone drops the waste into the silo pressure free and is an essential part of the system. Our customer then expanded and moved to a larger factory, however the local council would not let them install the cyclone on top the silo as this was 11m high. Our solution was to install the cyclone on the floor and get the waste into the silo via a bucket conveyor system. This solved the problem.

Tell us about this particular extraction system you are installing this week?

Tom Raffield's filter system is one of our most popular systems.  It can handle many types of applications including fine dust. The extractor fan is powered by a 7.5kW direct drive motor and the system has an automatic filter cleaning on shut down. All ductwork supplied was our rolled edge clamp together duct. The quick-release clamps mean that there are no internal obstacles that could cause blockages. It's safer to handle and can be easily adapted should Tom Raffield wish to change/add machines etc.

The collaboration between Axminster Tools and Machinery and Wood Waste Control has been a positive one for Tom Raffield Ltd. Axminster applied their normal exemplary customer service to help in the design of our new dust extraction system and this has been mirrored through the dealings we have had with Wood Waste Control, from tweaking small details with the design to the installation team who were fantastic. The whole process has been seamless and the extraction system is running well. I would happily recommend their services to others and would not hesitate to use them again.

Ear Protection Update

Contrary to popular belief, hearing loss is not inevitable. By identifying the exposure levels, reducing the risk of harmful noise at source, or wearing suitable and adequate hearing protection, it can be prevented. This must be backed up by relevant training and support in the correct fitting and wearing of hearing protection solutions but the risk of noise-induced hearing loss can be significantly reduced by following the proper selection and use of hearing protection.

Noise induced hearing loss is the most common, permanent and irreversible injury in the world and tinnitus is the third most serious non-fatal medical condition.

  • An estimated 900,000 people have severe or profound hearing loss
  • Around one in ten adults have tinnitus
  • There are 11 million people with hearing loss which equates to around one in six!
  • It's estimated that by 2035 there will be around 15.6 million people with hearing loss (that's one in five)
  • More than 40% of people over the age of 50 have hearing loss. This rises to 71% of people over the age of 70.

Ear Protection: what's the change?

The EU's new PPE Regulation identifies workplace noise as a significant health risk. This has promoted a category change for hearing protection. It has been agreed that there's much wider consequences of hearing loss which aren't currently discussed. There's also many wider implications to the individual affected, their quality of life and the impact noise induced hearing loss can have on them and their family.

Hearing protection must now be treated as seriously as protection from ionising radiation, asbestos, drowning, electric shocks, bullets, knives and falls from height. This has led to the reclassification of hearing protection from Category II (intermediate) to the more stringent Category III (complex). Category III applies to risks that cause very serious consequences such as death or irreversible damage to health and escalates the severity or impact of the consequences of the risk.

Timeline of important dates

  • On 21st April 2016, the transition period for the new PPE Regulation (EU) 2016/425 came into force.
  • On 21st April 2018, the old Directive was revoked.
  • From 21st April 2019, Regulation (EU) 2016/425 became fully applicable as the sole regulation covering the design, manufacture and supply of Personal Protective Equipment (PPE) in the European Union.
  • From 21st April 2023, the PPE Directive 89/686/ EEC certificates becomes invalid.

Please note: From 21st April 2018- 21st April 2023, new products must be compliant to the new PPE regulation and can be placed on the market with certification.  Until 21st April 2023, non-expired certificates to the PPE Directive 89/686/ EEC remain valid for products manufactured before.

The Action Values of noise exposure

  • Daily personal noise exposure (LEP,d) is a measure of the total noise received by an employee over the
    working day. Daily personal noise exposures depend both on noise levels experienced at work and on
    the time spent in the noise. A high-level noise for a short time will give the same noise exposure as a
    lower level noise for a longer time, if the total sound energies of the two noises are equal.
  • Weekly personal noise exposure (LEP,w) is a measure of the total noise received by an employee during
    a working week. This is used where the exposure of an employee to noise varies markedly from day to
    day. It is calculated for a 40-hour week (five 8-hour days) instead of an 8-hour day.
  • Peak sound pressure level (LCpeak) is the instantaneous C-weighted peak sound pressure level occurring
    during the working day, i.e. impact or explosive noises.
  • Lower exposure action values are 80 dB(A) LEP,d Sound Exposure, and 135 dB(C) LCpeak Peak Level.
  • Upper exposure action values are 85 dB(A) LEP,d Sound Exposure, and 137 dB(C) LCpeak Peak Level.The exposure action values are ambient noise levels and do not take into account any hearing protection

What does the revised Category change mean?

Firstly, products currently classed as Category II must be submitted for testing to gain CE approval but do not need to be retested. Furthermore, products in Category III must also go through this initial test. Through ongoing surveillance testing, they must then continue to meet the requirements of the standard.

Samples will be submitted for testing annually. This applies unless the product is manufactured under ISO 9001 or other accredited quality management system. Finally, the products must also continue to meet the requirements of the latest version of the standards.

What are the legal responsibilities as an employer?

If you are an employer there will be more emphasis correctly identifying and assessing the noise levels that employees are exposed to. Should the noise exposure prove to be excessive to the Control of Noise at Work regulations exposure limits, employers must act upon it accordingly. In essence, this will mean a need to reduce the noise level at source. If engineering control fail to bring the noise levels down sufficiently, you will need to consider hearing protectors.

The Control of Noise at Work Regulations 2005

This came into force on 6th April 2006. It brought significant changes to the actions which were required by employers and employees under the previous Noise at Work Regulations 1989. As a result, employers had extra responsibilities. Moreover, noise exposures and level limits were also lowered.

The above regulation requires employers to prevent or reduce risk to health and safety from exposure to noise at work. With this in mind, employers must:

  • Assess the noise in your workplace and any risk it poses to your employees.
  • Take action to eliminate the noise at source. Where this isn't practical, reduce it as low as is reasonably practical.
  • Once noise reduction measures have been taken, if one of the Exposure Action Values is exceeded then the relevant actions concerning protecting employee's hearing must be actioned.
  • The last resort is a provision of hearing protection. Hearing protection zones must be marked. Employers must be suitably trained in the correct fitting and wearing of the protection.
  • Where there is a risk to health, carry out health surveillance.

What the ear protection update means for you

  • Hearing protectors need to fit correctly and worn when needed.
  • With this in mind, there is now a greater significance on adequate hearing protectors for the specific noise levels. They need to be suitable for the wearer, task and the environment alike.
  • Improved safety of the products on the market. This will eliminate counterfeit and poor-quality products as all PPE brought into the European market will conform to the new Regulation as it will adhere to a relevant and current standard.
  • Proper information, education and training is vital for wearers. As such, it is important to deliver adequate and relevant materials and training.

How did Plankbridge begin?

“Plankbridge began with the search for a repeatable design. I used to walk the dog around our local area near Thomas Hardy’s Cottage. One of the routes always led me past a hut on the top of a hill. One day that hut was sold and disappeared, so it was then that I decided to do a bit of research and make a copy of that hut, to keep the iconic structure in the local area. I kept it a couple of years and then thought I would advertise it to see if people were interested. The response from that was the trigger point to make me realise that I could continue making more. Plankbridge snowballed from there.”

What is your company ethos?

“It’s very much rooted in the arts and crafts movement, we’re very inspired by artists / craftsmen Ruskin and William Morris. We’re all about employing local people in a happy environment and making products that we make here on site and deliver fully assembled.”

How long have you been making shepherd's huts and what was your mission at the outset?

“I made the first hut nearly 20 years ago. From the very first build I wanted it to be as useful as a timber framed house. Using the more modern materials like a breather membrane, a vapour barrier, and ensuring it was well insulated. To ensure it was usable as a room of the house all year round. I always knew I wanted them to be in the style of classic Victorian huts but made like a modern timber frame that you would see on grand designs.”


Where did the name Plankbridge come from?

“It came from the Cartoonist Norman Thelwell. He wrote a book about converting a watermill on the River Test in Hampshire. This book was called ‘A Plank Bridge By A Pool’ and I read it when I was 15. The book really stuck in my mind. It was about 1999/2000 when I was sitting in my armchair thinking, I don’t want to be ‘Richard Lee Furniture’, I want a name. The book 'A Plank Bridge By A Pool' was literally on the arm of my chair so I started sketching the word ‘Plankbridge’.

Whenever I come up with any idea, I am often more inspired when people tell me not to do it. Enough people said it didn’t sound right to make me realise that I was on to something.”


How has shepherd hut making changed over the years?

“They have got bigger, there's more in them they are more like a self-contained house. We do still make traditional size huts but the modern needs of today means that they have got bigger. They were originally for one man and his dog. To fit with the needs of today they have had to get wider and longer. Wherever I can, I draw it back to the original format and make it smaller than people may think they initially want.”

What is your favourite aspect of the build?

“The most rewarding bit is when I sit here with a customer right at the start of the process. I have my pen and a blank piece of white paper. I like making it come alive with a black pen. It’s the early days of making it a reality.”


What is the strangest/most obscure request you have been asked to put inside a shepherd's hut?

“We once made a terrapin house. A lady from Devon got in contact who rescues terrapins. There were enough in her house that she had to have somewhere else to move them.”


What is the most memorable place you have sent a shepherd's hut?

“New York, Wisconsin, both in America. I have lovely pictures that always remind me of those. We have also sent huts to Portugal, Spain, France, Ibiza - many places. Hampton Court Palace is also a very special one.”


What's the ideal location for a shepherd's hut?

“They look good on grass but they sit well anywhere. They look like they have been there for years wherever you put them but yes, they look best on grass, it’s their heritage.”

If you had to pick your favourite shepherd's hut build, which would it be?

“We delivered one next to the bridge on the lake by the River Test, the place that ‘A Plank Bridge By A Pool’ was written about. That was special.”


What is your all time favourite tool?

“A good block plane. They are used all the time. A more quirky answer is a pole rounder, which makes round tenons.”

From the start of the initial design to the end of making prior to shipment, how long on average does it take to make a shepherd's hut?

It could be a month and a half, it depends on lots of things.


Have you made a shepherd's hut for anyone famous? If so are you allowed to tell us who?

“Lots of famous people but my main answer to that is we did one for a prominent 90’s rockstar.”


Do you have a shepherd's hut that you use or travel around in?

“I have a hut at home that we lent to River Cottage for a summer. We built an extra one for that back in 2010 It’s at home and I am now turning it into an office.”


What made you choose your current location?

“We were working from home just down the road and we just outgrew it. The owner of this farm at the time had an empty grainstore and they offered it to us. It had to be right, it wouldn’t feel right if it wasn’t in a rural location.”


Why do you shop at Axminster?

“I always have, when I studied at Hook Park a ‘thing’ we all used to do was to go to the Axminster shop. When we had a day with not much on, 5 of us would get in a car and head down to Axminster, which back then was the shop on the high street. That was around 1993/1994.

Rooted in that there is a loyalty. I like the idea that I used you from the beginning when you first started. It’s great to have a direct contact in Key Account Manager, Felicity who I can email when we need something. The business has grown so much but still has such a family feel to it.”


Do Plankbridge use any locally sourced materials?

“We always use home grown oak for our doors and windows. I also buy a kit of timber from a local timber company. There is lots of value in that, the fact that it will be delivered tomorrow by a friendly team.”


If you had one piece of advice for a hut maker just starting out, what would it be?

“There’s lots more people doing it now. When I started that wasn’t the case. I would say find something niche to do, it will make you slightly different.”


If you could pick anyone in the world to build a bespoke shepherd's hut for, who would it be and why?

“Either Kate Winslet (I have always said I would always love to make a shepherd's hut for Kate) or Paul McCartney – that would be amazing.”

Peter had approached many suppliers to provide the machinery for the workshop as well as assistance in set up and training for users of the workshop. As a result, Peter decided that Axminster could provide the best all-round support throughout the project.

Axminster's Technical Consultant, Steven, advised Peter on what equipment would best fit the workshop. This included a spiral planer, bandsaw, table saw, spindle moulder and extractor, along with a range of tools and accessories.

Steven, alongside Craig from Axminster's Skill Centre, drove from Devon to Banchory to install the machinery. Following this, they spent a further two days to providing intensive training for six people. It was vital for Axminster to ensure that users were confident with the machinery setup and use.

On leaving Peter thanked Axminster and could not have been happier with the outcome. Axminster wishes everyone at The Bothy the best of luck and we can’t wait to see some finished projects!

The workshop was designed to highlight the importance of PPE to businesses, as well as outlining current HSE regulations and above all, ensure that companies are complying with these regulations safely. JSP were on hand to help provide the best insights throughout the day.


Tours and an interactive session

The day began with a tour of Axminster's warehouses, which was lead by Warehouse Manager, Phil Crabb, to provide first hand knowledge of the vast scale of Axminster Tools and Machinery. The attendees were then taken on a tour around Axminster's manufacturing site and offices before delving into the world of PPE. The afternoon concluded with an in depth, interactive session with Colin of JSP which included product demonstrations of both the new infinity respirator and the JSP Force 8 mask.

Welding fumesThe Workplace Health Expert Committee has endorsed the reclassification of mild steel welding fume as a human carcinogen.

Following on from this, there is a strengthening of the Health and Safety Executive's (HSE) enforcement expectation for all welding fumes. This is because general ventilation does not achieve the necessary control.

Exposure to some welding fumes can cause metal fume fever, most commonly caused from welding galvanised steels.


Health & Safety Welding Update

If you'd like to see the official safety alert on Health and Safety Executive website, please see here. The HSE have specific guidance which outlines control measures to consider when welding in a variety of environments. In all cases where RPE is required, a minimum Assigned Protection Factor (APF) of 20 is outlined.

What it means for businesses

Anyone who welds indoors, be it workers, employers, self-employed tradespeople or contractors, should ensure effective engineering controls are provided, for example, Local Exhaust Ventilation (LEV).

Workshop Extraction SystemIn instances where LEV alone does not adequately control exposure then adequate and suitable Respiratory Protective Equipment (RPE) should be added. This type of equipment will help to protect against the residual fume. Extraction will also control exposure to manganese, which is present in mild steel welding fume and can cause neurological effects similar to Parkinson’s disease.

Likewise, appropriate RPE should also be provided for welding outdoors. To adequately safeguard health, welders should be suitably trained and instructed in the use of these controls.

WeldingRemain compliant

HSE will cease to accept any welding undertaken without any suitable exposure control measures in place. This is because there is no known level of safe exposure. With this in mind, two steps need to be addressed.

Firstly, a proper RPE programme should be put in place to ensure suitable product selection including face fit testing, inspection, maintenance, cleaning and storage. Secondly, risk assessments should reflect the change in the expected control measures.

Important factors to consider

  • Always read and follow the manufacturer's instructions, fitting, maintenance and storage requirements.
  • Ensure you've been trained and face fit tested before wearing the RPE for the first time.
  • Make sure any RPE is subject to an RPE programme. An RPE programme encapsulates all the elements of RPE use you need to ensure that your RPE is effective in protecting you.
  • Check the compatibility of your RPE with other Personal Protective Equipment (PPE).
  • Inspect your RPE for dirt and damage, both before and after fitting.
  • To provide a tight fit when the mask is worn, make sure you are clean shaven especially around the seal area.

With immediate effect, a new Health and Safety alert has been issued. There is new scientific evidence from the International Agency for Research on Cancer that exposure to mild steel welding fume can cause lung cancer and possibly kidney cancer in humans. The Workplace Health Expert Committee has endorsed the reclassification of mild steel welding fume as a human carcinogen.

Things to consider when setting up a trade workshop and frequently asked questions about LEV testing

If you’re an employer or employee, you will have undoubtedly heard of LEV (Local Exhaust Ventilation) and its implications, as in the workplace you have to comply to COSHH (Control of Substances Hazardous to Health) regulations. If you are an employer you will also know about LEV testing.  However if you're setting up a new trade workshop or thinking of expanding to become an employer you may find this useful.

When setting up a trade workshop, there are important things to consider while designing your extraction system. Firstly, how many machines you will have in your workshop? How many machines will be in use at the same time and also the type of machines you will be using?

This will determine the extractor you should buy. Many machines in use? An extractor with high airflow will be needed. A sander in your workshop plan as well as a table saw, planer thicknesser and bandsaw? Then a fine dust extractor is a must. Always consider the airflow that will be needed in your LEV system as maintaining the required air velocity. This will help greatly with compliance.

Now for the system in place. In the trade workshop, it’s best to place your extractor in a fixed position, in a room on it’s own, outside of the workshop. This will not only help reduce noise, it will also help maintain safe working distances from the extractor and is a good space saving idea.

LEV testing

Key points:

  • Hood design and selection are critical to the performance of LEV systems. Most machines will have this incorporated in their design (i.e. table saws & planer thicknessers) but some, such as mitre saws, will need upgrading.
  • Consider the potential machines you could use at the same time, to make sure airflow will be maintained no matter how many you use.
  • The diameter of the ductwork should be large enough to enable the correct VFR (Volume Flow Rate) to be maintained.
  • Ductwork should have as few bends or long lengths as possible, as this will reduce the efficiency of the system.

LEV testing

In the trade workshop, always remember to consult with COSHH guidelines. If you are an employer your LEV system should be tested to remain compliant. We've answered some frequently asked questions about LEV testing:

Who is responsible?

Every employer who provides extraction equipment to control hazardous substances has a legal requirement to examine, maintain and test the equipment to comply with COSHH.

Who should carry out the testing?

Carrying out thorough LEV testing requires specialist skills. Although it is possible to carry out the tests yourself, it is advisable to use a professional with specialist knowledge. The examiner should provide you with a report which clearly shows whether the equipment meets the intended level of performance. If it doesn't then the report should outline what is wrong and the measures you should take to correct it.

What does the examiner need from me?

The examiner will need to know what the equipment was originally intended to do. This enables them to test whether it is still performing as it should. This information should be available on the paperwork provided by the supplier with the machine. If you're not sure, most examiners can help you identify intended performance information.

How do I choose an examiner?

When should you use PPE?

PPE should be used when safe systems of work have been applied and hazards still remain. PPE reduces risk of injury to the body, specifically: Eyes, Ears, Head, Feet, Lungs and Skin.


Who is responsible?

Everyone in the workplace has an element of responsibility for ensuring adequate PPE is in use.

Employers

Regulation 4 of the Personal Protective Equipment at work states;

...every employer shall ensure that suitable personal protective equipment is provided to their employees, except where such risk has been reasonably controlled by other means which are equally or more effective

It is also the employer’s responsibility to provide training and instructions for use, and carry out regular maintenance.

Self-employed

The self employed also have a duty to obtain and use the appropriate PPE.

Employees

Employees must use the PPE provided to them as instructed by their employer. It is the employee's responsibility to examine the equipment before use and report any damage immediately. An employee should not carry out maintenance unless trained and authorised.


Top tips

  1. There are times when PPE needs to be worn all day; comfort is key.
  2. If you need more than one item of PPE, consider how they fit together. You can purchase combinations such as respirators with eye protection.
  3. Select the right fit. If you’re an employer provide a good range so your employees can choose for themselves. If purchasing for yourself, why not try it on? - find your nearest store.
  4. Don’t go over the top, there is such a thing as too protective. Choosing ear defenders which cut out too much noise can cause isolation. Wearing unnecessary, bulky protective clothing could restrict movement. If it makes the job more difficult, you or your employees may become less willing to wear them.
  5. Carry out regular maintenance checks ensuring protection is in good clean condition, with no damage or unofficial modifications.
  6. Select the right grade. There are too many variants to list, respirators are a good example. When choosing a respirator you must ensure you select the correct filter for the application and contaminant. Make an informed choice, view our buying guides.
  7. Prevention is better than cure. As a workforce we’ve become more aware of health and safety in the workplace, PPE and selecting the right kit for the job. It is the law after all. We often neglect strain injuries caused by repetitive work. Educate your employees or familiarise yourself with manual handling techniques. Consider matting for preventing slip hazards and relieving stress on the legs and back from standing on a hard floor for long periods.

George Morgan established Resin in 1999, following a degree in advanced cabinet making and a six-and-a-half year joinery apprenticeship.

Committed to sustainable timber, Resin source their materials from woodlands within a 20 mile radius of their Wiltshire workshop. Materials including mature elm, beech, oak, ash and  also the occasional sequoia or douglas fir, can all be found locally. George set up the wind felled timber scheme in 2004 utilising landowners that are usually obliging because collection and haulage of such timber can be difficult and expensive.

The natural timbers have freedom to grow, resulting in wonderfully unique grain patterns not found in cultivated timber. George uses his expertise and craftsmanship to transform this beautiful, as well as sustainable timber, into bespoke furniture and joinery.

Lamello was a real discovery. Their ability to make strong, quick joints with repeatable accuracy changed my way of working. It makes joint making about 40% faster. Before I would be drilling, dowelling, blocking and taping, but Lamello replaces all of that with one clever, discreet system. In 2011 Sealey Furniture suffered a devastating fire which saw the loss of their workshop and all the tools, workshop machinery and materials inside.

Keith and his team were looking for not only a tools and workshop machinery supplier, but a partner to help rebuild the business whilst taking the opportunity to explore ways to increase productivity.

Established in 1977, Sealey Furniture have earned a strong reputation as professional designers and makers of high specification furniture. Owner and designer, Keith Sealey built the business on traditional methods. All the while ensuring that the company constantly evolves to incorporate modern techniques and the latest design practices.

Commissions range from one off pieces of bespoke furniture through to complete house fit outs. This includes the design, craft and installation of kitchens, bedrooms, bathrooms and studies. In addition to domestic clients, Sealey Furniture work with interior designers and architects.

JSP PowerCap Infinity Respirator

Performance

The new PowerCap® Infinity® respirator delivers the ultimate safety solution for those working in harsh industrial environments and large commercial workshops. It is intended for use in areas where respiratory protection from dust, spores, mist and fumes, head protection from falling objects, and eye/face protection from high speed particles is required. Please note: it is NOT suitable for gases or vapours.

Utilising the very latest in Powered Air Purifying Respiratory technology (PAPR), it provides users with complete above the neck protection. For convenience, it covers the fields of respiratory, head, face and hearing* protection. This is delivered through a four in one fully integrated helmet mounted unit. As a result, there's now no need to struggle with waist belts, lengths of tubing or extra cables.

Respiratory Protection

Firstly, the PowerCap® Infinity® respirator delivers 160 litres of clean air per minute through high capacity HEPA filters. This provides incredibly high respiratory protection to TH3. The unit has a Nominal Protection Factor of 500 (UK APF 40) – the highest rating possible* meaning you can be rest assured of your safety at all times.

Head Protection

Secondly, the PowerCap® Infinity® Respirator is based on JSP's EVO®5 Olympus® industrial safety helmet. It also features the Revolution® 3D adjustment harness and ABS shell. The extremely robust ABS shell offers superior all day protection. The easy to use wheel ratchet with 3D adjustment harness offers 1-2-3 point depth settings for a perfect fit.

Face and Eye Protection

Next, the Grade B rated safety visor offers impact protection up to a staggering 270 mph. To establish this figure, a test using a 6mm steel ball bearing was carried out. The visor on the PowerCap® Infinity® respirator also has an optical rating of Class 1- the highest rating in its class. This means that the unit can be worn for long periods of time without eye strain. Finally, the visor boasts a K rated anti-scratch coating for clearer vision when working. It also features a replaceable peel-off visor protector to prolong the life of the visor.


JSP Sonis Compact Ear DefendersHearing Protection (Optional extra)

Notably, the World Health Organisation has identified noise-induced hearing loss as the most common permanent and preventable injury in the world. As such, the PowerCap® Infinity® respirator has been certified to integrate with JSP's Sonis® Helmet Mounted Ear Defenders SNR 31. When used in conjunction with the respirator, this delivers complete security above the neck and ensures advanced defence in harsh, industrial environments.

High Efficiency Particulate Air (HEPA) Filters

The PowerCap® Infinity® respirator uses high capacity HEPA filters, a type of mechanical air filter. These are also known as high-efficiency particulate air filters. HEPA filters work by forcing air through a fine mesh that traps harmful particles and mould spores. They effectively trap these pollutants and may also help to bring allergy relief.

Aerodynamically Optimised Pre-Filter Covers

The aerodynamically optimised pre-filter covers help to reduce the drag from air moving past. As a result, 160 litres per minute of clean air is delivered direct to the user. This means the user can enjoy a fresh supply of air at all times, regardless of the task they are undertaking.

Powercap Respirator Optimal Air Flow

In partnership with leading motorsport dynamicists, JSP have worked tirelessly to develop an airflow system for extended user comfort. Controlling the movement of air inside the respirator, the airflow system avoids misting. It also removes the common side effects of dry eyes. In all, the extensive research and development of this product ensures increased user comfort at all times.

Powercap® Infinity®: Positive Pressure Powered Respirator

Positive pressure powered respirators help to ensure that any air movement is outward. This eliminates the drawbacks encountered with standard negative pressure face respirators such as contaminated air occasionally leaking into the facepiece, for example. As a positive pressure system, the PowerCap® Infinity® respirator allows the user to breathe normally. It also accommodates facial hair without any loss in protection.

The PowerCap® Infinity® respirator features a helpful 'Heads-Up Display'. This enables the user to manage their usage effectively. It also includes audible notifications about the filter and battery condition. Real Time Diagnostics

Accurate, dynamic feedback is provided through real time diagnostics. The in-built technology monitors both the system and the user twice per second. This helps the user to identify and differentiate between any issues with the unit. Furthermore, periods of high respiratory demands are continuously checked and catered for. This is achieved by maintaining a constant positive pressure inside the respirator.

8 Hour Battery Life

Finally, with its 8 hour battery life the PowerCap® Infinity® respirator enables the user to work all day. For convenience, the Lithium-ion battery is fully rechargeable and has a high performance capacity. The battery has an expected lifetime of around 500 charge cycles. Battery charge time is 8 hours.

Cleaning and Maintenance

The PowerCap® Infinity® respirator is a modular system. This means it is simple to disassemble for cleaning and maintenance after full training has been given. When it comes to replacing the filters, the process is simple and straightforward. Using the intuitive quick-change bayonet system it takes no time at all to replace the filters.

Conformity

Respiratory protection: TH3, with a Nominal Protection Factor of 500 (UK APF {Assigned Protection Factor} 40), the highest possible rating in the EN 12941:1998 + A2:2008 standard.

JSP PowerCap Infinity RespiratorFirstly, powered assisted filtering devices incorporating helmets or hoods against particulates, gases and vapours are classified by three classes: TH1, TH2, TH3. The PowerCap® Infinity® respirator meets the requirements as a TH3 Respiratory Protective Device. Secondly, the Nominal Protection Factor is the protection level you can expect from a certain class of respirators. Or, the level of protection that a specific wearer may achieve. In essence, this is the difference between wearing a specific respirator type and wearing no respirator at all.

Moreover, each Respiratory Protection Equipment (RPE) type and class is categorised by an assigned protection factor (APF). The APF is a number rating that indicates how much protection that RPE is capable of providing. With an APF of 40, the PowerCap® Infinity® respirator will reduce the user’s exposure by at least a factor of 40. However, in order to achieve this it must be used properly using the correct filters. Prior to purchase, all users will need to undertake a training session with a trained member of Axminster Business Services team.

How does the furniture fitting work?

The Cabineo works by drilling or routing a shape with CNC machinery to create space for the fitting. A 5mm drill hole is then made in the corresponding workpiece. As the furniture fixing is concealed, and almost flush with the surface, you can insert the connectors prior to transportation or when ready to assemble. The Cabineo contains a pre-installed screw inside the fitting and when in position, simply use the ball end allen key and a cordless drill, set to the correct torque settings, to join the two pieces together. The result is a connection that's simple, fast and strong.

What problems can it solve compared to other furniture fixings?

Simpler manufacturing

What makes the Cabineo unique is the actual manufacturing process. You don't have to drill on the edge as the holes for the connectors are made on the surface. Traditionally when using cam dowels and locks there are a number of stages but the manufacturing process with the Cabineo is much more streamlined. The final connection is also considerably stronger with a high tensile strength. Additionally, if you're working with narrow panels the connector only needs a space of 10mm, meaning you can work with panels from 12mm.

No fiddling around with dowels or locks, the Cabineo is just a one piece connector that joins pieces with a cordless drill. The connection is much quicker and so when you're assembling the final components this significantly reduces your setting up time.

How a spiral cutter achieves a smoother, consistent finish

The spiral cutter block from Axminster has four rows of TCT cutters, machined to a radius of 102mm. This, coupled with how they are set on the block, means that a shear cut is achieved. Woodworkers all know that a shear cut is better than a straight cut. Especially when using hardwoods as the action provides virtually no tear out. In turn this reduces the extra time and money spent on further work.

Far longer blade life

Saving time and money is a recurring theme with the spiral cutters. Each four sided TCT tip lasts up to 20 times longer than a normal HSS planer knife. No problem if you hit a nail or a hard knot in the wood. Simply rotate one or two of the inexpensive tips to a fresh edge and you are ready to go again. Once you have used the whole tip, replace it, no need to reset them like normal knives!

More efficiency

Spiral cutter blocks will also significantly improve the extraction. Not only does the large chip space mean there's an excellent removal of waste, but the smaller cutters create smaller chips. Therefore you fill your waste sack up more efficiently, saving you from having to empty it as often.

Another economical point comes from the shear type action of the new cutters. This action creates far less friction on the workpiece, minimising the effort needed by the machine to push the workpiece through. In addition, when cutting, lower stress is placed on the cutter block. This gives you a power saving of up to 30% and greatly reduces running costs.

A quieter cut

The ‘pièce de résistance’ of arranging the knives in a spiral configuration is the considerable noise reduction. With the unique geometry of the block, the perceived noise exposure is lowered by up to 50%, increasing safety standards in your workshop. If you're one of the many people using your planer thicknesser in your garage or home workshop, that means less disturbance to the neighbours.

A no brainer for the professional workshop

The spiral cutter blocks would be a welcome addition to any workshop. Despite a greater initial outlay, you'll achieve greater productivity due to time savings on knife set up and replacement and money savings due to a reduction in the need to buy new ones.

The tungsten carbide tips can be perceived to offer a poorer quality cut than a fresh set of HSS knives, with ‘fresh set’ being the optimum phrase. After a few cuts, the finish will be more or less the same with the tungsten carbide cutters maintaining the same finish for a very long time rather than the reduced quality from the HSS set.

Certainly, for the professional woodworker or those involved in large batch production, these are a no brainer.
